I'm dumb...

I figured out my wiring woes. Vibrations rubbed both terminals of the battery on the bottom of the seat pan until the powder coating was gone and the pan was completing the circuit, discharging the battery, messing up the positive terminal and causing it to arc. DUUUUH...I had no idea that the pan was actually sitting on the terminals.
